Your best operator is your biggest risk. I've heard from a lot of you about your own Daves. The guy who's been running Line 3 for 22 years. Because when Dave retires after 22 years, he takes with him: — Why the press runs 3% slower on humid days — The startup sequence that prevents the jamming issue — Which vendor to call when the distributor ghosts you — The workaround for the sensor that's been "wrong" since 2019 None of that is in a manual. It's in Dave's head. And when Dave leaves, and he will leave, you'll spend the next 6 months in firefighting mode while someone else slowly, painfully learns what Dave just knew. This isn't a Dave problem. It's a system problem. The best operators shouldn't be bottlenecks. They should be multiplied. What's sitting in your team's heads that lives nowhere else? Most plants know exactly what downtime costs them. Line 3 goes down → $12,000 per hour. They've modeled it. Presented it in quarterly reviews. Talked about it in budget meetings. And then, they go right back to reactive maintenance. Here's the part that doesn't add up: We accept zero tolerance for safety violations. We build redundancy into critical systems. We invest in fire suppression, backups, contingencies. But a failure mode that burns $12,000 every hour? "That's just how it is." No, it's not. It's a decision. A decision that is reactive and not proactive. The data is already there. The signals already exist. And now, the tools exist to actually do something about it. AI doesn't fix your plant. But it makes it a lot harder to justify being surprised. The plants that win over the next 5 years won't be the ones with the most data. They'll be the ones that actually use it to eliminate "unexpected" downtime. Everyone else will keep doing the math… after the fact. #Manufacturing #Downtime #OperationalExcellence #AI
